Hello Malte,

You will receive a proposal from VM USA in the next days for software modification and testing on 1 line. I believe we could set up a call right after it. With your PO within this week the software modification could be prepared next week for 1 line. We will then have to define schedule for testing on site. In case of successful testing the modification could be ordered and prepared in September also for the other lines. Implementation schedule on the other lines should be discussed before ordering.

Hello all, Notes from todays meeting:

During last weeks trials we found there is a mismatch in the data between Henkel and Alpla. The NEXT batch ID is showing 0. This prevents us from using the automatic changeoverThe 0 bottle changeover signal and the send bottle signal still need to be tested between Henkel and Alpla.Deadline for this to be running is September. Next steps:

08/11- Sam C and Daniel to go line by line and validate data between Henkel and Alpla, will then continue to monitor the data exchange for the rest of the week. Once the data is validated we will arrange the next round of trials ASAP.By 08/9 Vetro to provide a quote for the necessary software modifications and will also send a teams meeting invite to explain the quote and necessary interventions. Hi all, Following up on today’s testing for the batch data exchange between Henkel and Vetro (alpla). We have found that the batch ID next (PO_Number_Next) is missing on all lines. When Adam manually enters data into the system we receive it, which shows the data exchange between Henkel and Vetro is good. Therefore the data is not being pushed from Henkels’ SAP program. Adam Sanders in copy is going to investigate why this data is missing. A follow up round of testing has been organized for Thursday to double check the data exchange is good and for any feedback on the missing PO number next. We were also unable to test Line 20’s data exchange as Henkel is currently doing significant work to the line which requires it to be powered down, we will test this data exchange when the line is powered back up, date TBA. Directly after the further testing on Thursday I will provide next steps for the project. Please let me know if you have any questions, Best regards Samuel Colley

During last weeks trials we found there is a mismatch in the data between Henkel and Alpla. The NEXT batch ID is showing 0. This prevents us from using the automatic changeoverThe 0 bottle changeover signal and the send bottle signal still need to be tested between Henkel and Alpla.Deadline for this to be running is September. Next steps:

08/11- Sam C and Daniel to go line by line and validate data between Henkel and Alpla, will then continue to monitor the data exchange for the rest of the week. Once the data is validated we will arrange the next round of trials ASAP.By 08/9 Vetro to provide a quote for the necessary software modifications and will also send a teams meeting invite to explain the quote and necessary interventions. Hello,

The original request doesn't specify the lines involved, but for Lenin's reply the changes and test can be managed directly on site. Signals are sent from Q4 to Q1 and then to the Henkel gateway. There are many spare signals on the MAPs that can be used, so sending from Q4 to Henkel should be fine, then Henkel must send the new signals to the labeler, which may already be working, or changes might be needed to the passthrough or copy.

The communication for these signals can have a delay of 1 or more seconds, so the required signal type must accommodate this maximum delay. For quoting, I think that 1 day in Italy is sufficient to support any problems that may arise, and then for documenting the modifications on the Excel MAPs once everything is finished.

This job involves sending a pair of signals from the conveyors to the PE labelers. In theory, it's a simple task. I think it will take me about a day for each line. I think we will need approval from Italy because these signals will go through Malisko and the ALPLA supervisor. Remember, when we need to make changes in the supervisor and in Malisko, we must have permission from ALPLA/Henkel.

There are many spare signals on the MAPs that can be used, so sending from Q4 to Henkel should be fine, then Henkel must send the new signals to the labeler, which may already be working, or changes might be needed to the passthrough or copy.

The communication for these signals can have a delay of 1 or more seconds, so the required signal type must accommodate this maximum delay. For quoting, I think that 1 day in Italy is sufficient to support any problems that may arise, and then for documenting the modifications on the Excel MAPs once everything is finished.

There was any chance to test the motor-guides automatically changing after the las popup?

R: It was not possible to test whether the automatic change was performed on the EMD and electric guides. Henkel only sent one Batch ID to change the color, after which we did not receive any more Batch IDs.

The cycle finish doing the -> FormatChange_Done?

R:When the loop is in the "done" step and the expected conditions are met, the loop automatically moves to the "enable" step.

Do you need some help from us to prepare the software for the next step?

R: I think I will need help with the Merges and the Bottle Turners. Alpla has emphasized to me that they want the Merges and Bottle Turners to be emptied when we receive the counter signal = 0. Currently, the emptying signal arrives at the merger, but the merger stops. I think the logic is designed so that an operator can remove the bottles manually. In the PLCs of the Qs and the supervisor, I believe I can make the changes that are needed.

The problem with AUTEFA TG10 msg repeated? Besides the small error we found on the supervisor software I couldn't find any other error on our side. I think we need to trace the events to get some clue of what can cause the loss of this msg.

R: I found an error in FB2024, Network 2 on line 3 the Actual Batch was reading data from line L41 (TLO25), I corrected the error only in this FB, I have not checked if there is another FB that has this error.

Today the test we were going to perform on the TLO23/L20 was suspended. We haven't received the data from Henkel and apparently their technician was in a meeting. Sam decided to postpone this test. I asked ALPLA that for the next test we should work on the same table: ALPLA, Henkel, Autefa, and Vetro, this way we can correct any errors in the data transmission in real time. For this test, we were all on the same table: ALPLA, Autefa, and Vetro, the Henkel technician was partially remote.

I'm also listing the observations from the test performed yesterday and today on the TLO25 line.

  1. Currently, the FC800 has a protection on network 3 between lines 13 and 16 that prevents the selector from being configured as "remote." I temporarily removed this condition to change the selector to "remote" and perform testing. Once the testing was complete, I restored the program to its original state.

  2. At the beginning of the tests, some signals were not being received from Henkel — the Batch ID, Next Batch ID, and the bottle target were missing. Sam sent messages to the Henkel technician, and he manually sent the data we needed.

  3. When we received the data from Henkel, we started to see the pop-up screens appearing on the HMI. As the conditions for each step were met, the format change process progressed accordingly. A comparison was also added in OB1 to disable FC1000 while the format change is being executed.

  4. We need to ensure that when the signal "DB138.DBX10.2" is set to 1, the Merger ignores the Lacks bottle signals at the ETS and FTS infeed points. Currently, when the signal "DB138.DBX10.2" is 1, the Merger stops. It seems that this signal was originally intended to allow manual emptying of the Merger.

Henkel's signals to Vetromeccanica were sent manually; some Henkel signals had to be forced because they were not sent according to the format changeover steps.

To automatically empty the Merger, we could use bit DB138DBX10.2, as I mentioned, it seems that this bit is intended for the operator to empty the Merger because when we send a 1 through this bit, the merger stops.

Tomorrow, Friday, we will conduct another test on the TLO23/L20 line. I will inform you of the results of this test by the end of the day.

Next SKU Information: Information about the next product ("FormatManagementQE1_D".NextSku) must be available from the Alpla system via the supervisor.

The core logic resides in a state machine. The main states and their functions are:

State 1: FormatChange_Enabled

The system enters this state once Remote Mode is active.

It continuously monitors

CalculatedBottlesRemainigToFill.

When this value becomes

0, the PLC reads the current and next batch information (SKU, IDH, PO numbers) from the supervisory PLC.

It then transitions to State 2 (FormatChange_Emptying).

State 2: FormatChange_Emptying

The PLC compares the current bottle type ("DB HMI Recipe Bottle".number_set_data) with the next scheduled one ("FormatManagementQE1_D".NextSku.ProdFamily).

If the format is the same: It determines a change is not required, shows a

PopUp_LineReady (2000) message, and moves to State 5 (FormatChange_NotNecessary).

If the format is different:

A pop-up (PopUp_EmptyStart - 2001) is displayed on the HMI, asking the operator to confirm the start of the line emptying process.

Upon operator confirmation (HMI_PopUp.Yes):

The PLC sets the "FormatManagementQE1_D".EmptyingStart flag.

It sends MachineEmpty commands to the relevant machinery (e.g., Merger).

A new pop-up (PopUp_EmptyEnd - 2002) is shown to signal that the emptying process has begun.

Once the line machines confirm they are empty, and the operator confirms via the

PopUp_EmptyEnd dialog, the system transitions to State 3 (FormatChange_InProgress).

The Transport to carry on also need #"Line Empty" memory that is all photocells clear set on the FC380 -> "ComSV".TL25_WriteToSv.ToSV.STW.QE1.MachineEmpty.

State 3: FormatChange_InProgress

This is the main state where the physical changeover occurs.

The PLC triggers the loading of the new remote recipe by activating

"Rt_LoadRemoteRecipe". This sends a command (Job

  1. to the HMI system.

It signals to AUTEFA that a changeover is active ("ComSV".TL25_WriteToSv.ToAutefa.dw0.x[] := TRUE).

It monitors the status of the recipe download ("DB HMI".DBW_36). A value of 4 indicates success, while

12 indicates an error.

It waits for confirmations from all local machines that the changeover is complete (e.g.,

"FormatManagementQE1_D".EndFormatManagement.Q,

"Ap_LifterGuideInPositon").

On Success: When all machines are ready and in position for the new format, it shows a

PopUp_LineReady (2000) message and awaits final operator confirmation.

On Failure: If there's a recipe load error or a machine fails to complete its changeover, it moves to State 6 (FormatChange_Error).

State 4: FormatChange_Done

After the final operator confirmation in State 3, the system enters this

Done state.

It sends the BatchLast information to the Alpla system.

It signals to the Henkel PLC that the line is ready for production (LineStatus.di0.x[]).

It resets internal flags and awaits a new

CalculatedBottlesRemainigToFill value to transition back to State 1 for the next changeover.

State 5: FormatChange_NotNecessary

Entered when the current and next SKU are identical.

It displays a PopUp_LineReady message.

Upon operator confirmation, it moves to the

FormatChange_Done state to finalize the (skipped) cycle.

State 6: FormatChange_Error

This state is entered if any error occurs during the process (e.g., recipe load failure, machine timeout).

Specific alarms are raised (e.g.,

A371_23_0 for recipe error,

A371_23_1 for machine error).

The operator must acknowledge the error via a

Reset button ("DB TT Run".TT_Run.IN_PB_Reset).

Depending on the error, the system may attempt to retry the operation by transitioning back to State 3 (FormatChange_InProgress) or require further manual intervention.
